Hello I'm thinking about trying to make a wooden mallet that is partially filled with sand which should dampen the hit and lower the recoil. Sort of a dead blow wooden mallet! Somehow hollow the mallet head from the sides then plug the holes? Or just hollow it out from one side then nail a board on that side of the head? Any ideas or should I keep it simple stupid? :)

No idea how to make the wooden one, but what are you planning on using it for? Could you perhaps use a rawhide mallet?

I made a wooden mallet weighted with lead - started with a 3" thick branch of apple, whittled a comfortable handle, smoothed the head. Then I drilled a 1.5" hole down from the head and filled it with lead. That worked very very well.
