Best size, thickness, material?

Atlatlman or David Morningstar are probably your best bets. Seoras also did a tutorial on making the Atalatal.

I remember Dave saying his were made from 12mm dowels from a DIY shop, I think he said spruce but please don't take my word for that. Need to check them carefully to make sure they are from a single piece of wood and not several pieces spliced together.
